Just changing the extension to something like .xxx defeats our email filter

Well, works for MS Office stuff. Just make sure the recipient knows to change it back to .exe.

Would warn you though, that it would encourage the recipient to do stupid things with other .exe's he or she might receive. An FTP site or similar might be better.
